You have a project for 500 flyers? Great - but the offset press will use an additional 350 sheets of paper before the first flyer is ready to ship. This isn't an error, not a malfunction, it's the physics of offset printing. It's called makeready waste, and ignoring this phenomenon leads to price shock with small print runs.
Anyone who has ever compared printing quotes has noticed a strange pattern: 100 flyers cost almost as much as 500. And 1000 pieces is a completely different price league. There's no printing magic here - the cost of makeready waste dissolves into a larger run like sugar in coffee.
What is makeready waste and why it must physically exist
Makeready waste is all the paper sheets wasted during the startup of an offset press. Before the machine starts printing good quality prints, it must go through an adjustment phase. And there are no shortcuts here - it's a physical necessity resulting from how offset works.
An offset press is a precise construction with several cylinders, a paper transport system and four (or more) printing units. Each applies a different color - cyan, magenta, yellow and black. The problem is that after startup, everything must synchronize.
First: even ink distribution. Ink flows from the fountain through form rollers to the blanket cylinder, and from there onto paper. Now imagine you're ordering 500 business cards with UV varnish. Makeready waste is 500 sheets (CMYK double-sided + varnish). This means the print shop must run 1000 sheets through the machine to deliver 500 good ones to you. Half the paper goes to waste before the actual print run even begins.

This is where theory meets practical wallet pain. Let's take a real-life example: A4 flyers on 130g paper, double-sided printing, 500 pieces run.
From a B1 sheet you get 8 A4 flyers. This means for a 500-piece run you need 63 sheets. But makeready waste is another 400 sheets. In total, 463 sheets will go through the machine, of which 400 (86%!) is waste.
If a B1 sheet of 130g paper costs 2 euros, the paper cost for waste alone is 800 euros. Add operator time, inks, machine depreciation - and you have the answer why 500 flyers in offset cost the same as 1000.

But offset has its advantages. Quality - especially with large, flat color surfaces - is still better. Pantone spot colors, varnishes, foils - these are offset domains. And of course, it's much cheaper for large runs.
Warning: some print shops quote prices "from" calculating gang run, but then it turns out your project must go solo. Always ask about solo and gang run variants separately.
Why print shops have order minimums
Now you know why most offset print shops have minimums of 500 or 1000 pieces. It's not malice or greed - it's the brutal mathematics of makeready waste.
Imagine an order for 100 business cards. From a B1 sheet you get about 200 business cards, so you need half a sheet for the run. But makeready waste is still the same 400-500 sheets. The client pays for half a sheet of product and 500 sheets of waste. It's economic absurdity.

The first tip is time flexibility. If you're not in a hurry with your project, tell the print shop. Gang run requires time to collect similar jobs, but can reduce costs by 30-50%.
The second tip is standard solutions. Popular formats (A6, A5, A4), standard papers (uncoated 90g, coated 130g), CMYK colors without specials - all this makes it easier to combine with other jobs.
The third tip is increasing the run. Maybe you don't need 1000 flyers right away, but if you know you'll be distributing them over a year, print more at once. Paper is a small cost compared to machine work.
The fourth tip is rethinking technology. If you need less than 1000 pieces and don't care about special effects, consider digital printing. Quality is very good today, and pricing for small runs is unbeatable.
